Unzipping problems can be caused by several things (and saying that you downloaded them several times doesn't mean they are ok).
Unzip errors can be caused by:
- corrupt zipdata or zipstructures. Look at the clrmamepro warning window (the one which is below the scanner/merger/rebuilder) for details. If Winzip (or similar) succeeds a test, it doesn't mean the zipstructures are ok, since it only checks the zipdata.
- a full harddisk. Take a look at ClrMamePro's temp folder. It should be empty and there should be enough free diskspace on that drive
- various other problems like corrupt RAM or bad RAM timing.
Besides there is no reason to use the merger anymore, since it's slow and needs all files to work correctly. The scanner can move the files to the correct position. The rebuilder is also a fast alternative and it doesn't need all files in the sets to create correctly merged sets. In other words: the merger is obsolete.
